Help with counter shaft- kick gear A

I'm disassembling the transmission from my 90 sport (o.i.) for cleaning.  Having trouble removing kick gear A from the counter shaft.  The shaft has a spiral groove on the driven gear half.  Does kick gear A slide off the shaft or is there a trick to it?  Kick gear A will slide about 4mm then stops.  Any guidance would be appreciated.  Thanks! Help please!  I have been unable to remove kick gear A from the counter shaft of my 90 sport(o.i.).  It moves freely in place, won't slide more than 3-4mm then stops.  It won't spin, gets stuck.  Don't want to force it off before getting some advice.  Thanks Steve ???

Disclaimer... I am not a 90/100 expert, but it sounds like you could have a blemish (burr or dent) on the shaft that is causing it to stop...or if there is a snap ring groove, it may have an edge that is raised. Just shooting in the dark, but I would inspect and look for these kinds of things. If you've already done this drill, sorry to go over freshly plowed ground.

Thanks bert!!  I also have a 90 trail pre-mix.  Counter shaft is smooth, no spiral groove.  Kick gear A slid off easy, stayed in the bearing.  After inspecting closer, no snap ring.  There is some minor scaring on the shaft.  How do I take care of this?  Thanks Steve

First a question, does the gear that won't come off turn on the shaft? easily? barely? No? I'm looking for some information about the condition of the shaft under the gear.
Since I'm not really familiar with the details of the 90's does the kick gear slide over a spline on the shaft (teeth in the shaft to keep it from turning?

Success!!  Thanks bert.  Found a small burr on the shaft close to the gear.  Used some fine sand paper and a pencil eraser to take down the burr.  Took some patients, but it came off.  How do I repair the burr on the shaft?  It looks like some material from the brass sleeve in the kick gear was left behind in the burr.  Thanks again for the help!  Steve

Excellent!...so the brass is probably from a bushing that the gear rides on. Those you can probably get from Richard. The shaft can be clened up with fine emory cloth or a sharpening stone (finer the better). Just work slowly and carefully, but again assess the condition of the shaft and consider replacing it. Here's a NOS one I found on ebay (not too expensive) and Richard may have them as well...

Thanks for all the help bert.  Thought it should slide off, didn't want to destroy anything forcing it.  I'll try repairing the shaft, carefully.  Thanks for the links too!  Steve

Thanks again for the advise bert!  I was able to remove the burr from the counter shaft.  I used a fine sharpening stone and some emory cloth.  Can't tell where it was.  Looked for other damage on the driven gear (clutch basket).  Found a small groove in the bore.  Don't know if it's damaged or machine marks?  The driven gear from my premix Trail doesn't have the same groove.  Although the design is a little different.  Here's two photos 1, clean counter shaft 2, bore of driven gear.  Can anybody tell me if the groove is damage or machine mark?  It goes around bore.

Nice! The idea with the stone is to remove the blemish while removing no material.  ;D  Definite balancing act, but it looks like you did great. No idea about the groove in the gear...keep on keepin' on.

Reed, the marks I have a question about are inside the bore of the driven gear(clutch basket).  Not the spiral oil groove in the counter shaft.  Thanks for the input, mqtsteve

Hi steve  , i just went out to the shop an checked one of the tmx 100 motors i have down an the clutch basket has a smooth surface inside where it rides on the shaft an the brass bushing inside the kick  gear is smooth as well , hope this is the info you was looking for , william anderson  :)

Thanks william anderson, the photo is from an oil injected 90.  I also have a pre-mix 90.  The inside bore of the driven gear/ clutch basket from it is smooth.  If the groove in bore is damage from the burr on the counter shaft, does it need repairing or replacing?  Doesn't feel rough.  Thanks, Steve

hi steve if the damaged area is less than a mill deep an  less than a mill wide an has no sharp edges  an you have the surface of the shaft cleaned up smooth you may be able to use it with no noticable mechanical problems , as long as you keep clean oil an correct level , but these parts ;) ;) are  easy to find an usually not expensive , william anderson

Another countershaft question, different bike (engine) '65 BS90 trail premix.  Bike is before serial# "12T" with bushing-driven gear (part# 2478-5000).  I'm having trouble removing the bushing.  Should bushing rotate on countershaft and be easy to remove?  Any help would be appreciated.  Thanks, Steve

Hi, Steve,

I've only ever stripped one 90 engine with this type of counter shaft, but form memrory, the bushing was free rather than being part of the shaft. the oil holes shown in your pic would seem to confirm this. Try application of heat, perhaps. I think I still have one of these early shafts in my bits and pieces box.You're welcome to if needed, but as I live in the UK it may be easier *(and cheaper) for you to find one on your side of the Atlantic.
